Generally try to fill before the light comes on. I've let mine get pretty empty, but only occasionally. If it's empty, I'll fill it BEFORE parking it overnite. It sounds like you're too worried about it.

If you see problems happening as the level drops to 1/3 or 1/4, then something's wrong. Maybe a bad check valve at the pump allows it do drain back into the tank making it harder to prime?

like other members have suggested ,,when neddle on gauge reads 1/4 full,, personally i would not go below that

 

I recently had to replace the fuel pump on my 94EX. It was intermittently failing to start up after sitting for a few hrs or days. When I opened the fuel tank I expected to see some rust and corrosion evidence. However the tank was very clean w/ no corrosion. The filter screen was completely clean also. Car has 225K miles. Not sure what may have caused the pump failure, bu we rarely let fuel get low so I would discount that possibility.

I drop in 20 bucks when the light comes on. As mentioned in this thread, there is about a 5 gallon reserve that does not register on the fuel gauge, so if you get gas when the light comes on, you won't have a problem. 20 bucks brings the needle up to the half tank mark By not filling the tank, I eliminate ~50 lbs. of weight. This weight reduction helps accelleration, handling and MPG (even if it is a very small amount). Just my $0.02.

 

Yep, it cost the same to keep the top half full, or the bottom half.
So I second the idea of not filling up *all the way*.
The weight may not seem much but it does help in fuel usgage reduction.

To me, this is one of the best multi usage ideas to help keep fuel usage down and keep the car *in shape*.
