Jim, as you know the mode motor directs the flow of a/c or heat to the various vents. The only setting I can use without the mode motor from knocking is in the floor vent position. But it still blows from the dash vents. Does this help describe the problem?

The mode motor is #6, but like I said I never had to dismantle that.
Does it sound like the motor is running, but the connection to the actual air doors is broken? It looks like the whole box is "one part" (#3) so it's not real clear to me whether you can get the little things that might be broken.
If the mode motor doesn't run, then look for loose/dirty/corroded wiring. But it seems like 2005 isn't old enough for the wiring harness to be decayed.

Jim, we replaced the mode motor a year ago and that solved the problem. It seems the gears were stripped. But now the problem is back...the motor runs but it can't locate it's stopping points. Something else must be contributing to the problem. What do you think?
